Mahle's All-In-One Range Extender Wants to Solve Electric Trucking's Charging Problem

Range anxiety is annoying in a passenger EV. In a semi truck hauling freight on a deadline, it's a business problem. German supplier Mahle thinks it has an answer, and it's one that's going to make EV purists wince: put a small diesel engine back in the truck.

Mahle just unveiled an all-in-one range extender designed to drop straight into existing electric truck tractors. The whole package lives in a single enclosure that fits into the same space currently occupied by a couple of battery modules, which is the clever part. Fleets wouldn't need a clean-sheet truck design to use it.

What's Actually in the Box

This isn't just an engine bolted to a generator. Mahle's enclosure includes the compact diesel engine, a generator that feeds the high-voltage battery, a fuel tank, an AdBlue tank, an exhaust gas treatment system, and the cooling and fluid management hardware to keep it all running.

The generator has no physical connection to the driven wheels. It simply sends between 110 and 130 kilowatts into the electric drive system, so the truck still drives like an EV. Mahle also notes the generator uses no rare earth elements.

Less Battery, More Range, Lighter Truck

The trade is straightforward: Mahle's system replaces roughly a third of the truck's battery capacity. That sounds like a downgrade until you look at the numbers.

  • Total range exceeds 500 miles (800 km) — about 250 miles from the battery, 250 from the range extender
  • Rear axle load drops by roughly 881 pounds (400 kg)
  • Total vehicle weight drops by about 1,322 pounds (600 kg)
  • Generator output: 110–130 kW to the drive system

Less weight means more payload, which matters enormously to anyone whose truck earns money by the ton. For comparison, Tesla and Mercedes-Benz have both demonstrated battery-electric trucks that clear 400 miles of range — impressive, but still short of what some operators want before they'll sign a purchase order.

The Emissions Math

Adding a diesel engine to an EV is a hard sell on paper. Mahle's argument is that the engine can run on biofuels like HVO100 biodiesel, in which case the company claims carbon dioxide emissions are "virtually zero." Under real-world conditions with conventional diesel, Mahle says a truck with its range extender emits about 80% less CO2 than a conventional diesel truck.

That's still a diesel engine on a vehicle that was designed from the start to be mechanically simpler than a combustion truck. Mahle's position is that the complexity buys something worth having.

It's Really About Charging Infrastructure

That quote is the whole pitch. Heavy-duty charging corridors are still thin, and a stranded truck costs real money. A range extender is essentially insurance against infrastructure that hasn't caught up yet.

What This Means for the Rest of Us

If you drive a Model Y, a Cybertruck, or an F-150 Lightning, nobody is about to sell you a diesel generator for your frunk. But the thinking behind Mahle's system is the same thinking that drives a lot of what EV owners actually buy: build in a backup so a charging hiccup doesn't become a stranded afternoon.

For passenger EVs, that backup looks like a well-stocked trunk rather than a diesel engine. A quality Level 2 mobile connector means you can top up from a 240V outlet at a hotel, a friend's garage, or a job site. A CCS or NACS adapter opens up charging networks your car didn't ship ready for. And a compact roadside kit — jump starter, tire inflator, plug kit, reflective triangles — covers the failure modes that have nothing to do with electrons.

Mahle's plug-and-play unit gets its public debut next month at the IAA Transportation show in Hanover, running September 15 through 20. Whether fleets embrace it or reject it as a step backward, the underlying tension is one every EV driver knows: the vehicles are ready, and the charging network is still catching up.
